Nobody rebuilds a jet engine from scratch

They rebuild what’s already flying.

The aviation MRO market moves over $85B a year. A huge chunk of it is worn turbine & compressor blades. For decades, the fix was grinding back the damage & hand-welding new metal on top. It was expensive & every blade came out a bit different.

Directed energy deposition changed the math. A laser melts metal powder onto the exact worn spot, guided by an optical scan of that specific blade.

Purdue tested this on a damaged blade back in 2014. The repaired geometry landed within 0.03mm of the original design. Tensile strength on the repaired sample actually came in higher than the undamaged one.

Rolls Royce builds turbine blades from CMSX-4, a single-crystal superalloy where the entire strength comes from having zero grain boundaries. Repair it wrong & you introduce the exact defect the whole design was built to avoid.

Getting DED to preserve that single-crystal structure during repair is still an active research frontier as of this year.

GE Aviation, Rolls-Royce, Siemens Energy & Pratt & Whitney all hold patents here.

Because every repaired blade avoids months-long remanufacturing.
